A note on the baseline

All numbers in this guide are modeled against a common baseline of 5,000 pallets managed by 10 forklifts in a 100,000 sq ft facility. Smaller inventories cost less; multi-site campuses and high-velocity operations scale up from here.

Chapter One · The Chokepoint

Passive RFID.

A cheap sticker, an expensive doorway. Useful at the chokepoint; invisible everywhere else.

Best for

Verifying shipments at dock doors and major chokepoints.

Cost range

§ 1.1  /  How It Works

You apply a cheap, battery-less RFID sticker to every pallet. You install large, expensive “Reader Portals” at chokepoints like dock doors and facility transitions. When the forklift drives a pallet through the portal, radio waves briefly energize the sticker and record its passing.1

It provides a timestamped “last seen” location — but no real-time indoor tracking once the pallet enters the storage racks.

Real Talk

The tags cost pennies, but the physics are unforgiving. Water and metal absorb or reflect RF — liquids and metallic payloads cause missed scans. Physical reader portals take up valuable floor space and are frequently smashed by forklifts. Excellent for automating ASN verification at the dock; terrible for finding a lost pallet buried deep in Rack D.

Chapter Two · The Zones

Active BLE Beacons.

A battery-powered chirp. The software knows which aisle; it does not know which rack bay.

Best for

Zone-level tracking of closed-loop returnable metal containers and totes.

Cost range

Ceiling receivers every 50 – 100 ft.

Zone / aisle — not bay.

§ 2.1  /  How It Works

You physically bolt or rivet a battery-powered active beacon (BLE) to the pallet. It “chirps” its ID constantly. Cheap receivers plugged into your ceiling every 50 – 100 feet listen for the chirps and use RSSI (signal strength) to estimate location.2

You won’t get sub-meter XYZ precision. The software will tell you which zone (e.g., “Aisle 4, Bay 2”) the pallet is sitting in.

Real Talk

Great for returnable metal racks. Terrible for anything that leaves your facility. Attaching a $15 active battery-powered tag to a $12 wooden pallet that leaves your building is throwing money out the door. More importantly, every battery dies — replacing coin-cells in 5,000+ individual tags becomes a massive operational nightmare by Year 3.

Chapter Three · The Ferrari

UWB Full XYZ Tracking.

Indoor GPS for every pallet. Centimeter precision, and an eye-watering bill of materials.

Best for

Extreme high-value aerospace parts, pharma, hazardous materials.

§ 3.1  /  How It Works

“Indoor GPS” at the highest level. You run PoE cables to a dense grid of fixed anchors across your ceiling. A premium, high-frequency UWB (Ultra-Wideband) active tag is attached to each pallet.3

The ceiling grid triangulates the pallet’s exact X, Y, Z position to the centimeter — including which shelf height it is resting on.

Real Talk

Sub-meter precision. And a six-figure tag budget that never stops scaling. The Ferrari of tracking. Spending $300,000 on tags to track general inventory is an ROI killer — the hardware scales terribly. Reserve this for pallets holding millions of dollars of aerospace components, regulated pharmaceuticals, or critical Work-in-Progress assemblies.

§ 4.1  /  How It Works

There is no such thing as a “SLAM pallet tag.” You track the forklift using SLAM (Simultaneous Localization and Mapping). You then mount a vision camera or barcode scanner on the forklift’s mast.4

When the forklift picks up a pallet, it scans the existing paper QR or barcode. When the load sensor detects the pallet being dropped, the system takes the forklift’s exact X, Y, Z and assigns them to the pallet’s ID in your WMS. You track 5,000 pallets indirectly by tracking the 10 machines that move them.
